Zero Micro-Leak Aluminum Tubes & Plates
Ultra-low hydrogen in-line refining and zero surface residue stop helium leak test failures before they ever reach your welding line.
A Flawless Weld Bead Doesn’t Mean a Sealed System
Most micro-leakage problems don’t originate in the weld itself — they originate in the base material long before it reaches the welding cell. Standard aluminum tube and plate stock can carry supersaturated hydrogen inside the melt, along with trace surface oils and adsorbed moisture from drawing and rolling. Under the heat cycle of laser welding, friction stir welding, or vacuum brazing, this hydrogen nucleates into interconnected micro-porosity — a gas pathway invisible to visual inspection and undetectable until the assembly is put under pressure or scanned with a helium mass spectrometer.
If overlooked: the leak typically surfaces only at final helium leak testing or high-pressure hold test — after the tube or plate has already been cut, formed, and welded into a finished cold plate or vacuum chamber. At that point the cost isn’t just the material; it’s every hour of downstream labor already invested in the assembly, plus line downtime while the leak source is traced.

Where Airtightness Failure Actually Shows Up
Each welding process reacts differently to hydrogen and surface residue in the base material. Select the scenario closest to your process to see the relevant specification checkpoints.
01 — EV Battery Cold Plates (Friction Stir Welding)
FSW generates lower peak temperatures than fusion welding, but the solid-state stirring action can still trap existing micro-porosity from the base tube rather than eliminate it. Cold plate circuits must hold internal coolant pressure for the life of the battery pack.
Best fit: 3003 precision fluid tubes, wall thickness 1.0–3.0mm, O or H14 temper. Melt hydrogen content and internal bore surface condition should be confirmed before FSW trial welding begins.

Specification note: request the mill test report with hydrogen content data before welding trials — see how to read an aluminum mill test report.
02 — Semiconductor Vacuum Chamber Housings (Laser Welding)
Laser welding’s high energy density and fast cooling rate leave little time for hydrogen to escape the molten pool — any hydrogen already present in the plate is far more likely to be trapped as it solidifies. Chamber housings are then qualified under high vacuum, where even sub-micron leak paths register on a helium mass spectrometer.
Best fit: 5052 or 5083 medium-thick plate, 4–15mm, for pressure-bearing chamber walls and flanges. Surface must be free of rolling oil residue before laser seam welding.

Specification note: confirm alloy against your chamber’s pressure and outgassing requirements — see 5052 vs 6061 aluminum comparison.
03 — Cold-Chain Freezer Plates & Central HVAC Piping (Vacuum Brazing)
Vacuum brazing relies on capillary flow of filler metal into a joint gap that must stay clean and dry through the entire braze cycle. Adsorbed moisture or drawing oil on the tube surface decomposes under braze temperature and introduces gas directly into the joint — a failure path distinct from base-metal hydrogen.
Best fit: 3003 / 6063 fluid tubes for refrigerant and coolant circuits, joint clearance held within braze-compatible tolerance.

What Actually Causes a Failed Leak Test
Hydrogen content is rarely disclosed on standard mill certificates
Most mill test reports list chemical composition and mechanical properties but omit melt hydrogen content entirely, because standard commercial-grade material was never refined against a hydrogen ceiling. Requesting this figure specifically — and requiring it in writing — is the only way to know whether a given lot is suitable for high-vacuum or high-pressure welded assemblies before it reaches the welding line.
Surface cleanliness specs are often left undefined in the purchase order
“Clean surface” is not a specification a supplier can be held to. A measurable standard — maximum residual oil film thickness, or a wipe-test acceptance criterion — needs to be stated explicitly in the purchase agreement, particularly for laser welding and vacuum brazing where the weld pool interacts directly with the surface layer.
A single micro-leak found late is far more expensive than a spec confirmed early
Locating a sub-micron leak path on a finished, welded assembly usually requires helium tracer gas sectioning and can mean scrapping labor hours already invested in machining, welding, and coating. Confirming hydrogen content and surface condition against a written spec before the material enters the welding line removes this risk at its source, not after the fact — see our material claim guide for how documented specs support a claim if a lot underperforms.
Ultra-Low Hydrogen Melt Control & Zero Surface Residue
Multi-Stage Online Rotary Degassing
Our casting line uses a world-class multi-stage online rotary degassing system to hold melt hydrogen content at or below 0.12 mL/100g Al — removing the nucleation conditions for internal micro-porosity before they can ever form. Every tube and plate carries a uniformly dense metallurgical structure that resists gas permeation under high pressure or high vacuum.
Fully-Enclosed Micro-Mist Oil Wiping & Hot-Air Drying
Precision fully-enclosed micro-mist oil wiping units and multi-stage hot-air drying on our tube-drawing and plate-rolling lines strip residual lubricant film and trace adsorbed moisture from the surface — cutting off the pathway for secondary hydrogen pinholes when high-heat-input welding decomposes leftover organics or water in the weld pool.
Where This Matters
| Material Grade | Core Application | Airtightness Assurance |
|---|---|---|
| 3003 / 6063 Precision Fluid Tubes | EV battery cold plates, cold-chain freezer plate piping | Melt hydrogen ≤0.12 mL/100g Al; no interconnected micro-porosity |
| 5052 / 5083 High-Airtightness Plates | Semiconductor vacuum chamber housings, central HVAC piping | Zero surface oil film and adsorbed moisture; no secondary hydrogen release |
